1978-1979 Bronco Sketch

1978-1979 Bronco Sketch; a designer named Dick Nesbitt, who was one of the original designers of the full-size Bronco, came up with an ingenious idea of a wrap-around Targa style roof band which ultimately shaped the unique design of all full-size Broncos from 1978 to 1996. The wrap-around Targa design allowed for a fixed-roof cab that allowed the use of the F-100 doors and solved one of the main problems with the Blazer which was leaks that developed along the thick rubber seal on the removable top. There was more than just one proposed design for the new Bronco top, however. The picture to the right shows some of the proposed designs, including an opera window design, the targa-style design which is similar to the production version, a plain pointed corner design that is very similar to the design used on the '80 & up models, and a plain rounded corner design that was incorporated into the targa-style design that was used on the production version. Testing centers at Ford determined that the targa-style design was best to seal the top to the cab and that the rounded corner glass design was best for resisting stress-related cracks. Another engineering obstacle that had to be overcome was finding the proper location to mount the radius arms that held the front axle in place. Several ill-handling prototypes were built and tested before the engineers at Ford got it right.

1978-1988 Bronco Book, ; "...There isn't any doubt that the Bronco was a major milestone in the history of sport-utility vehicles. Before its introduction in August 1965, the sport utility market was really the domain of just two specialist manufacturers, International Harvester and Jeep. Ford was the first of the majors to try its hand and although the Bronco was in many ways a blatant copy of IH's Scout, it immediately established the Dearborn company as a major player in the market. The first Broncos came only with a 105bhp, 170 cubic inch six, but from March 1966 a 200bhp 289 V8 was made optional, and thus became the first V8 engine in a sport-utility vehicle. The V8 option switched to the 302 motor in 1968 and then from 1973 a 200ci six replaced the 170ci type. Lastly, the 302 V8 was standardised from 1975. Ford learned a lot as the sport utility market developed around the Bronco. The original three models, roadster, wagon and pick-up, had interchangeable body sections so that one could easily be converted to the other. This idea had been pioneered by the Scout, but by 1971 the market had changed and only pick-up and wagon derivatives were on offer. Two years later, the pick-up also disappeared, leaving the final Broncos as wagons with optional Sport (intermediate) and Ranger (high-line) levels. For 1978, the Bronco was redesigned on Ford抯 104-inch wheelbase truck platform, and became a rather different vehicle. The cheeky, bobtailed original has nevertheless retained a place in the affections of 4x4 enthusiasts and I am sure that the articles in this book will appeal to them enormously. This is a book of contemporary road & comparison tests, specification & technical data, model intros & owner's survey. Models covered: XLT, Auto V8, Bronco II & XL Sport. 100 pages 250 illus. SB.

Body Style; "...The body styles are year-grouped for overall appearance & fit; here is a compilation I have been doing; from various sources:
78-79, The redesign of the Bronco in 1978 was based on the F-100 truck, sharing many chassis, drivetrain, and body components. The entire front clip is indistinguishable from their full size trucks for those years, and 78/79 broncos were available in either round or square sealed beam head light styles by Bronco.com
1978 model year. This new Bronco was based on the Ford F-Series pickup. In fact, the F-150 SuperCab four-wheel drive floor plan and steering linkage were used on the Bronco. The new Bronco boasted a 104.7 inch wheelbase and more room. Compared to the classic Bronco the new model offered 15% more front hip room, 30% more rear hip room. The cargo capacity was increased from 16.6 cubic feet to 49.3 to 97.4 depending on the rear seat configuation. The new Bronco was larger outside too, five inches higher, ten inches wider, and two feet longer than the original. The new Bronco featured a removable fiberglass hardtop (or should we say half top). When this top was removed it gave the new Bronco the open air feel everyone expected while keeping the front passengers covered. This feature stemmed from the fact that the Bronco was essentially the same as the F-Series pickup from the B-pillar forward. 80-86, The Bronco received a major redesign for 1980, coinciding with the F-Series. The new Bronco was shorter, and had cosmetic changes along with powertrain, suspension and other odds and ends. Dimensions for 1980 were reduced by 2.7 inches in length and 1.1 inches in width. Body was heavily restyled with cleaner lines; Wind drag was reduced by 25% and a new grille featured rectangular headlamps.History, 78-96 Bronco; Ford Truckin' Magazine; 1997 winter issue Source: by Trent R...87-91, In 1987, the body and drivetrain of the fullsize Bronco changed, as it was still based on the F-Series. The new aero body style reflected a larger redesign of many Ford vehicles for the new model year. The body was restyled and featured a more aerodynamic look and Euro-style headlamps....the whole front clip from the 87-91 can be bolted onto the 80-96 body/frame. There are a few posts from members that have done this, and I'm planning to do this over the winter months. The body lines of the wheelwell openings will not match front to back, not a problem if you're trimming the fenders like me, JSM84... by our pal here, by justshootme84 at Ford Bronco Zone Forums; & 92-96, The Bronco, along with the F-Series, was updated for 1992. The new Bronco was redesigned with safety in mind, incorporating front crumple zones, rear shoulder seat belts, a third brakelight embedded in the removable top, and after 1994, driver-side airbags. Due to the taillight and shoulder belts being safety equipment integrated into the top, the top was no longer legally removable and all literature in the owners manuals that had previously explained how to take the top off was removed. Cosmetic exterior and interior changes included a sweeping front end w/ much more swept front sheetmetal that curved in at the fenders

Build Date Stamp Location in 96 Bronco and F Series; "...The vehicle build date stamp is a four-digit number representing month and day of manufacture. On Bronco and F-150, F-250, F-350, the vehicle build date is stamped on the front surface of the radiator support on the passenger's side of the vehicle. For example, for a build date of January 24, the vehicle build date stamp reads 0124; for a build date of October 21, the vehicle date stamp reads 1021. Yellow ink is normally used for the date stamp. When the marking surface is painted the body color, the date stamp will be marked in red ink. Units from the Ontario Truck Plant (Code C) will be marked with silver ink..."

Don Wheatley, Bronco Engineering Supervisor in advanced Ford Truck; "...I was a new engineering supervisor in charge of the Full Size Bronco (the OJ Bronco) in advanced Ford Truck. We had a team of five very excited engineers who were told to come out with a vehcile to "match the Chevrolet Blazer" which was already on the market. Chevy had made a good start but we were not going to copy them!
We tested the existing competition: the origional Bronco which was designed to keep tooling costs low, the Blazer, the IH Scout, Range Rover and so on. Enthusiasm was rampant and frankly no one was watching us too close at first.
Our initial design concept was based on an F series with a short box welded at the back of the b-pillar with full fiber glass roof just like Chevy (that is what the planners wanted). Problem was the Chevy had a tendency to leak at the header and frankly the Ford doors and window mechanisms would have to be all new which equals expensive tooling. John Richardson suggested attaching to the Ford cab at the b-pilar. This carried over the door and solved the leak problem.
We initially were looking at a Dana design for "v-drive" which had a torque shaft to drive each front axle. It worked slick on a stationwagon when I blew off a corvette on Telegraph. Poor guy tried twice and got beat twice. Too complex and too expensive. Had a BFO (bliding flash of obvious). Why not just put a universal joint in the middle of the solid axle and make it a twin I beam 4x4? Immediately we were told it wouldn't ride right with unequal weights on the front axels. Solution have a stock 4x2 tested for ride and then weld 80 pounds to one of the axles. Ureka it rode better, but got chewed out for "ruining" a good baseline test vehicle. Any way this suspension allowed common frames between 4x2 and 4x4 vehicles plus gave us a independent 4x4 front suspension.
We built two prototype vehicles over about a one year time frame. They had special seats to ease rear seat access. We added a foot well for better rear seating. We had a flip forward rear seat so you could use the rear for seating or cargo.
I have a full set of photos of the vehicles taken by George Peterson. The second vehicle had the basket handle or raised roof over the b-pillar and that was the vehicle we showed to management. We were initially chastised by upper management for not bringing the fiberglass roof to the windshield header; but it stuck and Chevy copied us..." Head Light Switch Fires, Part Number SW-2103: "...Over the past two years, this office has experienced fires caused by another potential problem in Ford vehicles. The problem exists within the dimmer portion of the head light switch in Ford vehicles. The light switch involved is a Model SW-2103. These are the pull out type head light switches usually located in the lower left corner of the front dash of Ford vehicles. The head light portion of the switch has two pullout positions, the first for parking lights only, and fully out for head lights and parking lights. The shaft of this pull-out light switch can be turned clockwise and counterclockwise which activates a dimmer switch, lowering and raising the intensity of the lighting in the instrument panels respectively. Fully rotating the shaft counterclockwise past a notch activates the interior lights within the vehicles. The potential problem exists within the dimmer portion of this switch. The dimmer mechanism consists of a metallic resistive coil set inside a ceramic disc positioned over the shaft of the switch. The coil is exposed on its front side away from the passenger compartment. The front side of the coil passes across a contact permitting a current to flow through a certain portion of the coil when the switch is pulled our in its first or second positions. The greater amount of coil through which the current is permitted to pass (clockwise most position) creates the greatest resistance and therefore dims the dash lighting to its lowest intensity. The opposite position provides greatest intensity. Through our investigations, we have found that the coil can fail owing to wear and/or possible material defects or damage. A fractured coil can maneuver itself free of the ceramic disc permitting it to come in contact with the metal bracket which mounts and grounds the switch to the vehicle. When this occurs, a current can flow through a portion of the coil creating high temperatures melting the metal material of the coil and possibly igniting surrounding combustibles. This mechanism has been observed in three separate incidents by this office. Two of these resulted in a fire. The mechanism is precipitated by wear and/or defect in the coil mechanism. If the former is true, we expect there will be an increase in fires caused through this mechanism given an increase in service time. To this date the problem appears to be somewhat limited. However, this particular light switch has been utilized in numerous Ford vehicles. Therefore, a small increase in failure rate owing to age and wear could result in a significant increase in fire losses. The SW-2103 Light Switch Assembly discussed above is reportedly installed in the following Ford vehicles: 1986 -1997 F100, F150, F300; 1990-1994 Explorer; 1987-1994 Ranger; 1987-1990 Bronco II; 1992-1997 Aerostar..." Miesk5 NOTE: a shop or PO could have installed this PN in other model year Broncos, see the Ford info below in the Buyer's Guide Results by FORD: Part Number: SW2103 Description: Head light Switch, Manufacturer: Motorcraft. Years: 1990-1994 Applications: 535: 1992-1994 Bronco; 1990 Bronco II; 1990 E-150 Econoline; 1990 E-250; 1990 E-350; 1990 Escort; 1991-1994 Explorer; 1992-1994 F Super Duty; 1992-1994 F-150; 1992-1994 F-250; 1992-1994 F-350; 1990-1994 F53; 1990-1994 F59; 1990-1994 Ranger

Recall 08V051000 VEHICLE SPEED CONTROL: CRUISE CONTROL for 93 Bronco; "...Ford is recalling 225,000 my 1992-2003 Econoline, 1993-1995 Taurus SHO, 1992-1998 Crown Victoria, 1993 Bronco, F-Series,1995-1997 F-Series Super Duty stripped chassis, 1992-1998 Mercury Grand Marquis, and 1992-1995 Lincoln Town Car vehicles. The affected vehicles were previously repaired using a wiring harness that is not compatible with the vehicle circuit polarity. As a result, the fuse is located in the output circuit rather than in the intended input power feed circuit, and may not offer the intended protection in the event of an electrical short to ground. Dealers will install a new wiring harness, or replace the mating electrical component. The recall began on February 18, 2008. Owners may contact Ford at 1-800-392-3673. Ford recall no. 08s01. Customers may also contact the National Highway Traffic Safety Administration's vehicle safety hotline at 1-888-327-4236 (TTY 1-800-424-9153), OR GO TO HTTP://WWW.SAFERCAR.GOV..."

Recall Expiration; "...Are there any limitations on my right to have a recalled vehicle remedied at no charge? Yes. There is a limitation based on the age of the vehicle. In order to be eligible for a free remedy, the vehicle cannot be more than 10 years old on the date the defect or noncompliance is determined. Under the law, the age of the vehicle is calculated from the date of sale to the first purchaser. For example, if a defect is found in 2003 and a recall ordered, manufacturers are required to make the correction available at no charge only for vehicles purchased new in 1994 through 2003. However, consumers should realize that even though manufacturers are not obligated to remedy safety defects in older cars, a safety problem might still exist. If you receive notification of a defect on a vehicle older than 10 years, take the responsibility to have your car repaired at your own expense and eliminate unnecessary safety risks..."

Recall, 93S68, Cross Tank Fuel Flow Condition
in All 1990, 1991, 1992 & Certain 1993 Model Year F-Series Vehicles Equipped w/ 4.9, 5.0, 5.8 or 7.5 Liter Engines & Dual Fuel Tanks; "...Some of the affected vehicles may experience a cross tank fuel flow condition due to a damaged check valve in the fuel pump/sender assembly. Fuel may be supplied from one tank and some or all of the unused fuel may be returned to the other tank. Should this occur, the capacity of the receiving tank may be exceeded and fuel may overflow from the filler cap. Fuel spillage in the presence of an ignition source could potentially result in a fire. To correct this condition, the fuel pressure regulator will be replaced and a check valve will be installed between each fuel supply line and fuel tank. FREE FUEL LINE REMOVAL TOOL Standard fuel line removal tools can be used to disconnect fuel lines. However, because of the number of vehicles to be serviced, two free tools (# T93T-9550-AH) will be provided to each Ford dealer. These tools will be in your next Dealer Mail System (DMS) shipment (DMS packing slip #930902).PARTS KIT CODES The required parts kit code for each vehicle will be shown on the attached VIN listing and will be printed at the top of each Owner letter. Ask owners for the kit code shown on their letter when the owner calls for a service appointment. ATTACHMENTS Attachment I - Administrative Information Attachment II - Labor Allowances - Parts Ordering Information Attachment III - Technical Information ATTACHMENT I OASIS YOU MUST USE OASIS TO DETERMINE IF A VEHICLE IS ELIGIBLE FOR THIS RECALL. FEDERAL LAW REQUIRES DEALERS TO COMPLETE ANY OUTSTANDING SAFETY RECALL SERVICE BEFORE A NEW VEHICLE IS DELIVERED TO THE BUYER OR LESSEE. VIOLATION OF THIS REQUIREMENT BY A DEALER COULD RESULT IN A CIVIL PENALTY OF UP TO $1,000 PER VEHICLE. PROMPTLY CORRECT 飦 Affected vehicles on the enclosed list. 飦 Other eligible vehicles which are brought to your dealership. DEALER-OWNER CONTACT Immediately contact any owner whose name is not on the list. Give owner a copy of the Owner Letter and arrange a service date. Recall, Valve Stem, NHTSA Campaign ID Number: 08T028. This email is being sent to advise you that Dill Air Control Products (Dill) is recalling certain replacement snap-in rubber valve stems, Models Dill APC TR413, TR414, and TR418, sold between November 2006 and July 2007. These valves may lack the required additive to protect the rubber against deterioration from ozone exposure. As a result, affected valve stems, when subject to high levels of ozone, may weather and crack earlier than normal for this product. Over time, such a crack could progress to the point that it leaks air resulting in a loss of tire pressure. Loss of tire pressure can result in a flat tire and/or loss of vehicle control, which could cause a crash without warning. Dill will notify owners and replace the affected valve stems free of charge. The recall is expected to begin December 9, 2008. Owners may contact Dill toll-free at 1-888-364-2982 or visit http://www.tirevalverecall.net

Richard Nesbitt, 1978 Bronco Designer; "... Dick Nesbitt joined the Ford Motor Company in the early 1970s fresh from the Art Center College of Design in Los Angeles (now located in Pasadena with a sister college in Switzerland). His career in the Ford Motor Company was a long and properous one. Nesbitt worked in such importants and pivotal projects as the Mustang II, Lincoln Continental Mark V and the Carousel project that we were discussing here not long ago. I would advise to read a brief but super interesting recollection of Mr. Nesbitt career in his own words HERE, this by the way, is the same article from automotivechronicles.com that 2b2 linked in the Minimax Thread. Richard Nesbitt, 1978 Bronco Designer; "...Another program I participated in during this time in the light truck studio was the development of a new "Bronco" based on the same format as the Chevrolet "Blazer" pickup truck derivative. This program was code named "Shorthorn". Ford wanted to use their "F" series truck doors without modification. This door combined the window frame area and the lower door as a one-piece formed part. Ford's decision to use the complete door assembly required a permanently fixed steel roof for the driver/front passenger area, although we still had the option of a removable top for the area behind the doors. I proposed a design sketch incorporating a "Targa" style roof band. The built-in roof band helped visually separate the permanent front roof area from the removable fiberglass rear roof section. This design feature became a Bronco "trademark" styling theme from 1978 to 1986. This Bronco was intended for introduction in 1974, but the OPEC oil embargo postponed the release date to 1978..." read more about Mr. Nesbitt & some of his Bronco sketches

Twin I Beam Article
Source: by Hans Tore Tangerud @ lov2xlr8.no
|
Twin Traction Beam (TTB) & "Twin I Beam" (which is a 4x2 ONLY design) Suspension History, Bronco/Ford truck; "...Ford in the late 1950s determined the need in its Class 1/2 pickup line for a smoother ride and handling closer to the current day passenger cars, in order to surpass Chevrolet and GMC as the largest business purpose class vehicles in use. Several designs were looked at, from trunion type (as used on later AMC front suspensions), to more softly sprung Hotchkiss designs (see below for description of this design), to fully independent A-arm designs of various configurations. Marketing determined that the appearance of a fully independent suspension would lead the customers to believe that the IFS was not as "strong or durable" as the Hotchkiss style solid front axle with its parallel high rate leaf springs.
Engineering analysis of the frame showed that the frame would flex incorrectly (unlike today's vehicles, the frame was, at that time, determined to be part of the total suspension system and these components were designed to flex, intentionally) and the hard points of the A-arm design would lead to ground contact patch instability. (The ground contact patch is defined as the area contacted by the tire at ground level at the tire static loaded radius.) This instability of the GCP (Ground Contact Patch) in the A-arm design would lead to unpredictable and potentially unsafe handling in emergency maneuvers.
To uncouple the left and right sides of the vehicle (to provide a better ride quality with no loss of control) Ford engineers came up with the "Twin I Beam" (which is a 4x2 ONLY design) concept, where the idea of a lower A-arm is expanded into a pair of crossing beams and angled control arms, forming an A-arm, mathematically, of approximately 36 inch span between frame mounting points, and an apex height (at the kingpins) of approximately 24 inches. This single "control arm" would then have the steering knuckle attached to the arm with a .75 inch diameter kingpin to allow control over the steering. The knuckles were tied to the steering box by using an inverted "Y" linkage, where the long arm attached to the steering box pitman arm on the left side of the vehicle (inside the frame rail) and the other end was connected to the right hand steering knuckle.
The left steering knuckle was attached to the drag link (previously connected to the right knuckle) by a tie rod attached to the left knuckle running to the right side of the vehicle and attached to the drag link approximately 12 inches from the right hand knuckle attachment of the drag link. This design approximates the swing arc of the control arm, to reduce the toe change inherent when the suspension cycles from the jounce (full "up" position) to rebound (full down or "droop" position) limits.
Springing was handled by either leaf or coil springs depending on the weight classification of the vehicle. Rubber bushings provided jounce control (when mounted to the underside of the frame, allowing a positive stop for the control arm to hit and thereby limiting jounce travel) and the extended shock absorber provided the rebound limit control over the downward travel.
Roll control in corners was generally handled (on coil sprung vehicles) by a separate torsion reaction "anti-sway" bar, while leaf sprung vehicles relied on the torsion effect of the leaf itself to provide this control..."

Vehicle Identification Number (VIN) Explained in DETAIL
Source: by Loring M. L at angelfire.com
|
Vehicle Identification Number (VIN) in 96 Bronco and F Series; "...A 17-digit combination of numbers and letters forms the vehicle identification number (VIN). The VIN is stamped on a metal tab that is riveted to the instrument panel close to the windshield. The VIN is viewable by looking through the front windshield on the driver's side. The VIN is also found on the certification label. .By looking at the 17-digit VIN, a variety of information about the vehicle can be determined. The first three digits identify the manufacturer and the vehicle make and type. The fourth digit determines the gross vehicle weight rating (GVWR class) and brake system for Ford-completed trucks and MPV's. For buses and incomplete vehicles, the fourth digit determines the brake system (only). Digits five, six and seven identify the model or line, series, chassis, and cab or body type. The eighth digit points out the particular engine found in the vehicle. Digit nine is the VIN check digit. The tenth digit identifies the model year of a Ford-completed vehicle, or the model year of the incomplete vehicle, if sold by Ford as an incomplete vehicle. The eleventh digit determines the assembly plant. Digits 12 through 17 make up the sequence serial and warranty number. Digit 12 uses the letter A until the production or sequence of 99,999 units (digits 13 through 17) is reached. Letter A then becomes B for the next production sequence of vehicles. Refer to the code definition portion of this section for specific definitions of the numbers and letters of the vehicle identification number (VIN)..."
